So, the story of my Cusco VSS will probably go on forever. Today I received my new Cusco VSS gear (thanks to RHD Japan!) but the shaft is too long! Are there different types of Honda speed sensors? The picture below shows the problem fairly clearly...

OK so I've found at least one more type of B series VSS, anyone knows whether the shaft is the same or whether it is longer in this type?

I'm sure I just put my origional vss in when I had my cusco diff (assuming it was deffo a cusco diff),
Which type is you diff?
Odd that yours is using a different type.
Can you not press the brass gear off the shaft and swap it to the shorter shaft?

I doubt it was a Cusco diff you had, I've spent ages trying to figure out what diff do I have and what VSS gear I need. All new Cusco diffs come with the gear but my box (which contained the diff) came without it. The gear fits the diff perfectly it's just a bit too long. I thought about swapping the gear onto the old shaft but I bet there's a VSS out there this is made for so I'd rather not butcher it. I could always modify (extend) the VSS as I can get that cheaper/easier if something goes wrong.

This was my diff

Is yours like that?
I'm wondering now if I had a vss with it after all

Lol, that's exactly the same I wonder if I have your old diff? :D It is a Cusco 1 way and you must have had a VSS to match it. I tried the VSS from my old box before and it simply does not fit, it's too big.

Maybe my old one, dont know where my old car ended up.
my box was a s80 4.7 with ek9 4&5

Something in the back of my mind is making me think of a metal vss now.

I will check my old lap top for pictures from when I put it together

Mmmmm, maybe not then, this one came out of 4.4 S4C box.Anyway, it would e great if you could find some pictures you have! I will make it work if I have to but I'd prefer to use the correct part before I hack this.

had a look at my pictures but found nothing,
went to the garage to look at my original s4c box that came out of the car, in it there was the bottom part of a aluminium vss, so that suggests i must of had another vss with the s80 box with the diff in it, i must have swapped bits about to make it work. (this was in 2008/9 so cant remember, just assuming)

anyway i think you need a 2 piece aluminium bottom plastic top type vss instead of the plastic one in your pictures

I might see if the other all-plastic type would fit as that I reckon will be easier to get hold of. Failing that I'll start hunting down this bugger! Actually, do you think you'd be able to measure the shaft in the one you have in your old box? It's fine if you can't it would just make my life a bit easier! Many thanks for your help anyway, it's much appreciated!

Yeah I can measure that, if you don't hear from me then pm me incase I forget

I've got both vss shown in the pictures.
The plastic and metal.
I've had my kazz gear in both and they both fit and work.
The metal on came with an s80 I brought and the plastic one came with the s4c that I had.

Pulled the speedo drive part out of my mini to measure it for you,

No shaft, :wtf:I must of left it out as its not needed.......

After a good old rummage through some boxes I found it:)

Bummer, same as my old one then! The cusco part must be wrong :/ Thanks a lot for finding it for me tho, at least I know I don't need to bother with the metal speedo. I'll contact RHD and see if they have any pointers. It's weird tho as the end fits the part inside the speedo fine and also the distance from the gear to the groove is identical on both of them! I'm tempted to cut the speedo, extend it and glue a sleeve over the cut part to secure it. Another option would be to have the shaft machined but that'd be probably quite expensive...

That is a bummer.
Perhaps If you got one of those very thin angle grinder cutting discs you very carefully could cut the slot deeper in the shaft then just cut the excess off the end of the shaft

I would do as b16 mini has posted, cut the slot deeper and shorten the shaft.

VICTORY!!!! I looked into the idea of cutting it and rejected it because: The shaft seems to be made out of fairly hard steel, I'd have to drill it, cut the slot, shorten it and then file it down as it steps down a bit towards the end. So instead I thought I'd try what b16 mini suggested in the first place. I measured both shafts - they are the exact same diameter! So I heated up the original gear and whacked it off with a hammer, it did come off with a bit of persuasion. The Cusco came off a lot easier. Then I popped the old shaft in the freezer to cool it down, heated up the brass Cusco gear a little and tapped it on gently.
Many thanks for everyone's input and help, it is very much appreciated! Result:
